In airlines, travel platforms, and hotels, growth can look healthy on paper but customer acquisition becomes expensive, data stays fragmented, and engagement drops once the transaction is over.

In large organisations moving to cloud, progress slows because decisions feel high-risk. Modernisation starts, but uncertainty around cost, architecture, and long-term impact delays real momentum.

With AI initiatives, the challenge is rarely the technology itself. Teams know AI matters, but struggle to translate it into clear business outcomes, ownership, and execution that actually moves something forward.

Different contexts. Same underlying issue.

When clarity is missing, progress slows, even with strong teams and effort.

Progress returns once the real constraint is clear and decisions are acted on.

You can't force someone to buy from you. But you can build a relationship so strong they want to work with you.

I've closed more deals over coffee conversations than polished pitch decks. Why? Because people buy from people they trust. And trust comes from relationship, not transactions.

Three things I've learned:

1. Listen more than you pitch
2. Care about their success before your commission
3. Show up consistently, not when you need something

🚀 What Makes a Great EV Motor? A deep benchmarking study of 48 Motors from 31 EVs uncovers the engineering shifts. 🔍⚙️

🧠 The Main Objective of this research is to identify key design and manufacturing trends in electric vehicle motors.

The goal was to understand how EV motors have evolved in efficiency, structure, materials, and production processes.

This was done using macroscopic (system-level) and microscopic (component-level) analysis of 48 motors from 31 electric vehicles.

🔎 Macroscopic View – System Level Trends

🏗️ Integrated Designs Are Winning
Modern EVs now use integrated motor + gearbox + power electronics.
Nearly 50% of the analyzed motors use this setup.

 ✅ Fewer parts, more compact, reduced cost, and weight.
⚡ Power Density is the New Benchmark
Power Density = Power output (kW) / weight (kg)

PMSMs (Permanent Magnet Synchronous Motors) lead in performance.

But Induction Motors (IM) and Externally Excited Synchronous Machines (EESM) are catching up.

 📉 From 2018 to 2023, all topologies show higher power-per-kg trends.

🔬 Microscopic View – Component-Level Insights

🌀 Stator Design Matters

80%+ motors use press/shrink fit for stator-housing attachment.

Welded laminations are common but can cause eddy current losses.

Bonded and interlocked stacks are rising in use for better performance.

🔧 Winding Technologies

Flat wire tech = High fill factor, better cooling, more efficient.

Round wire = Easier to make, but heavier and bigger winding heads.

U-hairpin, I-pin, X-pin and Trim-cut pin designs optimize copper usage.

🧪 Why thinner wires and smaller windings?

High RPMs (now reaching 20,000+) increase eddy currents.

Smaller, segmented conductors reduce these losses.

Also improves copper efficiency — power per kg of copper has doubled.

📦 Material Efficiency is Key

Average stator weight reduced by 20–30% in five years.

Outer stator diameters getting smaller; inner diameters stable (for torque).

Copper usage is down, but performance per kg is way up.

🔚 Conclusion 

Electric motors in EVs are evolving fast and smart.

Modern designs focus on compactness, high power density, and efficient manufacturing.

PMSM motors still lead — but IM and EESM technologies are improving rapidly.

Copper usage is optimized.
Power output is maximized.
Manufacturing is more scalable.

This study sets a new benchmark for how to design, compare, and manufacture EV motors for the future.

I notice a dangerous trend in EV servicing.
Let's break it down. 

I recently came across a Kona EV case.
Reported by Selvakumar D from Tamil Nadu.

The vehicle had a strange running noise.
People call it “wheel of fortune” issue.
It is a clicking motor noise.

I have seen this in many EVs.
Noise increases with vehicle speed.

In most cases, it is bearing wear.
A bearing supports the rotating shaft.

Now here is the interesting part.

Dealer suggested full motor replacement.
Quoted cost was around ₹5 lakh.

This is the traction motor assembly.
Motor and gearbox in one unit.

Typical OEM approach is replacement.
It reduces risk and is easy to execute.

But the owner went deeper 🔍
The customer opened and inspected the motor.
Found rotor side bearing failure.

Bearing reduces friction during rotation.
Failure causes noise and vibration.

He used SKF 6007 C3 bearing.
Important for high speed motors.

C3 means higher internal clearance.
It handles heat and expansion better.

Standard bearing would fail again.
He replaced only the bearing.
Total cost came to ₹780 ⚙️

Motor became silent again.
Noise issue was completely solved.

I find this case very interesting.

But, this is not a DIY recommendation. .
Precision and safety are critical.

As we compare dealer method and end user way of solving the same issue. 

We can see huge cost savings.
But it requires high precision skills.

Dealer method is safe and scalable.
But expensive for most customers.

End user repair is logical and efficient.
But depends on technician capability.

Most EV motor failures are not electrical.
They are mechanical wear issues also. 

To me, this proves one thing.

One to one motor replacement is costly.
This directly impacts EV resale value.
Fear of repair cost slows EV adoption.

In my view, EV motors are not black boxes.
They are serviceable machines.
But our ecosystem is not ready yet.

Many technicians lack EV exposure.
Even simple faults look complex today.

We need trained repair networks.
OEMs should certify technicians regularly.

Basic repairs must become accessible.
This reduces queues and anxiety.

After-sales will decide EV growth in India

We are replacing systems, not solving problems.

I see this gap clearly in current EV ecosystem.

If root cause is just a bearing,

I just discovered a motor with 98.2% efficiency.
 And the secret lies in 0.025 mm steel.

Horse Powertrain unveiled a new motor technology.
 It uses ultra-thin amorphous steel layers.

Amorphous steel lacks a crystal structure.
 So magnetic losses reduce significantly.

The stator is the motor’s stationary core.
 Magnetic fields rotate inside this structure.

Traditional steel sheets are much thicker.
 This design uses just 0.025 mm sheets.

Iron loss means wasted magnetic energy.
 Losses drop nearly fifty percent here. ⚡

Efficiency now reaches an impressive 98.2%.
 Peak output reaches 140 kW and 360 Nm.

Even hybrids gain around one percent efficiency.
 Small gains matter in powertrain engineering. 🔧

From round wires to hairpins: Motors are evolving.
Why EV motors are shifting to hairpin windings. 
Let’s break it down.

As a motor designer, I often face design trade-offs. 

In one case, we needed higher torque.
 But the motor volume could not increase.

The stator slots were already full.
 Round wire windings limited copper utilization.

Increasing current created new problems.
 Copper losses increased very quickly.
 Thermal limits appeared in simulations.
 Efficiency targets became harder to achieve.

That is when hairpin windings became interesting.

Hairpin windings use rectangular copper conductors.
 Rectangular bars fill stator slots much better.
 This improves the slot fill factor significantly.

Hairpin windings can achieve slot fill factors above 70–75%, 
while round wires typically stay near 40–50%.

More copper inside the slot reduces resistance.
 Lower resistance improves motor efficiency.

But AC losses must be managed carefully

Several pin winding designs are used today. 👇 

🎯 U-Hairpin winding
Copper bars bend into a “U” shape.
 Both ends enter two stator slots.
 Ends are welded after insertion.

🎯 I-Pin winding
Straight rectangular copper pins are inserted.
 Ends are welded to create phase connections.

🎯 X-Pin winding
Pins cross each other forming “X” joints.
 This improves electrical routing between phases.

🎯 Trim-Cut pin winding
Long pins are inserted first.
 Extra copper length is later trimmed.

These designs optimize copper inside stator slots.

Performance gains 👍 
• Higher torque from better copper packing
 • Lower resistance improves efficiency
 • Better heat transfer through solid copper

But Hairpin windings require precise laser welding.

Look closely at the end winding region in the images.
 That is where laser welding connects the conductors.

 Weld quality directly affects electrical resistance.
 Poor welds increase heat generation.
 They also reduce long-term motor reliability. ⚡

Motor innovation does not always come from magnets or electronics.
 Sometimes it comes from how copper fits inside stator slots.
 Hairpin windings are a perfect example of this. ⚡

A vehicle crash can lead to fire.
 The mechanism depends on vehicle type.

⛽In ICE vehicles, fuel may leak.  

 Fuel lines can rupture on impact.
 Leaked fuel can vaporize quickly.
 Vapors ignite with spark sources.
 Hot exhaust can trigger ignition.

🔋In EVs, risk pathway differs. 

 Battery pack may deform badly.
 Crushed cells create internal short circuits.

 Internal short connects positive and negative.
 This generates rapid heat rise.

Heat may trigger thermal runaway. 
 Thermal runaway means uncontrolled temperature increase.
 One hot cell spreads to others.
 Flammable gases may get released.
 If ignited, fire can start. 🔥 

High-voltage cables may get damaged.
 Damaged cables can cause electrical arcing.
 Arcing produces intense localized heat.
 Proper isolation reduces post-crash risk.

That's why Electric vehicle safety is critical.
BNCAP 5-star rating matters a lot.
 It validates performance through standard tests.
 It builds customer trust strongly.
 It pushes OEMs to improve.

 VF6 and VF7 scored 5-star BNCAP.

VF6 scored 27.13 in Adult Occupant Protection.
 It scored 44.41 in Child Occupant Protection.
 Chest protection was slightly weak.
Side barrier & Child Restraint System scored full points.
 ESC improves stability during skids.

True EV maturity shows in safety. 🛡️

Nobody explains this EV motor limitation.
Fixed rotor flux reduces high-speed efficiency.
4 new BYD patents attempt to solve this limitation.

Most EVs use Permanent Magnet Synchronous Motors (PMSM).
 These motors use permanent magnets inside the rotor. 🧲

The rotor creates magnetic flux.
 Flux means magnetic field strength.
 It controls torque and speed behavior.

But here is the limitation.
High magnetic flux gives strong torque.
 This is excellent at low speeds.

But high flux creates a problem. ⚠️

As speed increases, counter-EMF increases.
 Counter-EMF is voltage opposing supply voltage.
 This reduces efficiency at high RPM.

So engineers face a trade-off.

Strong low-speed torque.
 Or better high-speed efficiency.

Now comes an interesting idea.

"Variable-Flux PMSM (VF-PMSM)".

These motors allow adjustable rotor magnetic flux.
 Think of it like variable gearing for magnetic flux.

Flux increases at low speeds.
 Flux reduces at high speeds. ⚡

This balances torque and efficiency. ⚖️

Traditional PMSMs rely on field-weakening through current control.
 VF-PMSM instead physically adjusts rotor magnetic flux.
 This reduces the need for heavy d-axis current.

BYD published four patents exploring this idea.
These patents describe new flux control mechanisms.

One patent integrates magnetic flux adjusters.
 One uses movable magnetic components.
 One adjusts rotor flux along the axis.
 One varies the radial magnetic path.

All designs regulate internal rotor flux.
No bigger battery required. 🔋
 No magnet change required.

The result?
Lower counter-EMF at high speeds.
 Reduced motor losses.
 Wider efficiency operating range.
 Lower thermal stress inside motors. 🌡️

This could improve EV energy usage.

But variable-flux systems also introduce
mechanical complexity and control challenges.

And, commercial deployment remains unconfirmed.
Still, the engineering idea is powerful.

Will the next EV efficiency breakthrough come from batteries — or motors?
Will adjustable-flux PMSMs replace fixed-flux designs in EVs?

I recently learned about a new electrification trend.
Not in cars.
 Not in an aircraft.
But in high-speed racing boats that break world records. 🚤

Yes, the high-speed racing boats are going electric.
And racing in Formula-60 events.
That caught my attention.

Recently, I spoke with Stephane Collard,
Co-Owner at Protenergies,
a company working on electric boat conversions.

He shared some interesting insights.
I thought it is worth sharing.

This industry is quietly emerging.

Here is how their ecosystem works.

Mercury Racing provides the base platform.

Molabo provides the electric powertrain.

Team Tech-ouT designed the system.

Protenergies integrates and commercializes the solution.

Teams can buy upgrade kits.
Or complete electric engines.

🧲 Let us look at the motor.

The boat uses a 48V battery system.

The motor uses a PM-assisted synchronous reluctance design.

Motor rated power is 50 kW.
Peak power reaches 80 kW.

Maximum speed reaches 8500 rpm.
Drive efficiency reaches 95 percent.
Protection rating is IP67.

This architecture combines two advantages.
Magnet torque benefits.
And reluctance motor efficiency.

The result is strong torque density.
And high efficiency operation.

The motor also uses intelligent stator cage technology.
Simple cage structures are integrated.

Power electronics integrate inside the motor housing.
Controller and motor become one unit.

This reduces wiring complexity.
It also improves system reliability.

High currents distribute in parallel paths.
Battery and motor communicate efficiently.
Acceleration becomes powerful yet silent. 🚤

🔋 Now the battery system.

Eight swappable LiPo battery modules are used.

Total gross capacity equals 12.7 kWh.
Battery packs are lightweight.
And sealed in IP67 casing.

Charging time is about three hours.
The modular design enables quick swaps.

Now the Power boat performance 🚤 

Mael Touchet currently holds the speed record of 91.58 km/h.
This electric conversion achieved that speed.
With help of Molabo and Kaiser and Mercury Racing⚡

Protenergies is also looking for opportunities in India.
Seeks local development partners and sponsors.
For a new world speed record above 100 km/h in 2026.

Powertrain expertise will be provided.
Event organization support is also possible.🌍

I rarely see OEMs commit at this scale.
Maruti’s ₹10,189 crore Gujarat bet shows strong demand.
Do you agree that India is entering manufacturing scale mode? 

Maruti is doubling down on India.
This signals strong manufacturing confidence.

₹10,189 crore for Gujarat plant.
Phase 1 capacity is 250,000 units.
Plant expected by 2029.
This will be their fifth plant.

Current capacity is around 2.4 million units.
And it’s almost fully utilized.

Another plan is even bigger.
₹35,000 crore second plant announced.
That adds one million units capacity.

Few years ago, capacity was cautious.
Now, bets are getting aggressive. 🇮🇳

India is becoming a manufacturing hub 🚗
Demand is clearly not slowing 🔥

Next question is EV readiness.
Will this capacity push delay EV adoption in India?

Top three Indian states drove 50,000+ EV two wheeler sales.
Are chargers growing at same speed?

🎯 Maharashtra leads in total sales with over 20,000 units. 
🎯 Karnataka stands strong at second with sales of 16,800 units. 
🎯 Tamil Nadu secures third position touched 15,800 units. 

In my last post, India’s 2W EV market brand wise 
🏍️ TVS sold 26,225 units.
🏍️ Chetak sold 19,580 units.
🏍️ Ather sold 18,197 units.
The Big 3 control 63% share. 

Cities are embracing clean mobility.

Customers trust electric technology.

This growth makes me truly excited.

We must stay vigilant about strengthening the EV charging and after-sales ecosystem. 

A strong support network will ensure a better ownership and service experience for end users.
